OK, long question with a probable short answer.
I have a nice little POS set up in a class one w-space. Nice and quiet, just what I need to mine some more sexy materials.
However, the static wormhole I have to hi-sec can only fit 20m kg of ship at once, so no Hulk can get in (40mKg).
Damn, I thunk. OK, the Chinese have the same word for crisis and opportunity (crisatunity (thanks HS)) so, how about building my own Hulk in this new home of mine?
I can get a Medium ship assembly array into my POS but I've not used one before and my worry is that I will not be able to 'unpackage' my ship once its built.
So, long question short, can you unpackage a ship without being in a station or have I wasted a load of time and isk?

Try this :
Wait for a wormhole to another class of wormhole to open, Hopefully a C2 or C3. Go inside and find that wormholes highsec door. This will be much larger, and the hole between the C2/3 and your wormhole will allow it to go thru. You can use this tactic to get things out for market as well, like Battleships.

Packaged hulk fits inside cargo expanded Iteron V. Just grab one off market, throw it in you Iteron cargohold, and fly it in. No need to build it.

Actually for a Hulk, I believe you would need the Advanced Medium Ship Assembly Array.

To answer one of the original questions, mass limits only affect the wormhole itself, not the system. You could build a carrier in a c1 if you wanted to.

Whether you build it or haul it in, you will need a Ship Maintenance Array to assemble and fit it.

You can just eject packaged ships from your cargohold, presto, assembled ship now floating in space, with the cool name 'S' to boot.
Also unless they changed it while I was away, you don't assemble ships in SMB, you do it in the CHA or Assy array, or eject it like above, then move it to SMB.
Durin Saga of course gave the practical solution to your dilemma, assuming you can fly an Itty.

Honestly, in a c1 w/ static hi-sec, just mine with a Covetor - you will make more isk, on the balance, in the long run :).

eh, personal choice on what to do, but "in the long run" you'll make isk faster with a Hulk. Just keep your wits about you, don't mine AFK, always watch D-Scan, and probe (if you have a hauler). Also try to stay aligned to your pos so you can run for cover quickly.
Typically, I have 2 hulks eating rocks (+ mining drone II's), 1 Rorqual (in pos) providing boosts, and 1 Iteron V hauling. The Iteron is fit with combat probes so I can watch my entire system for the appearance of any new wormholes.

This is not true at all. All wormholes into and out of a C1 will have the same single pass mass limitation.
To get BS's and Hulk's into a C1 they must either be fit unpackaged into an Industrial Ship (and even then I am not sure a BS unpackaged will fit in an industrial ship), or built in the C1.

In game message sums it up pretty well Quote: Assembled ships don't fit in cargo.
Try repackaging them first.
All ships have to be packaged unless they are going into a Ship Maintenance Bay. Of course this does mean that any ships that cannot be flown into a C1 likewise cannot be taken back out (unless it's in the form of scrap metal).
Packaged size of a Hulk is only 3,750m3. These easily fit into Industrial cargoholds.
